The Beginning of an Ambitious Journey

In 2007, Scott Washburn, a fellow R2 Builders Club member, humorously suggested forming a Wall-E Builders Club after discovering the upcoming movie. What started as a joke quickly gained traction, and by the time Wall-E was released in 2008, a group of dedicated enthusiasts was already hard at work. Using Yahoo Groups as their initial platform, these early members began sharing ideas and plans for what would become an extraordinary project.

From R2D2 to Wall-E: A New Challenge

Creating Wall-E presented unique challenges compared to building R2D2. While R2D2 had multiple physical models to reference, Wall-E existed only in CGI. This meant relying heavily on screen grabs, movie posters, and other printed materials. Blu-ray discs became invaluable resources, allowing the builders to capture detailed frames and study Wall-E’s design closely.

Scaling Wall-E accurately was crucial. By identifying objects of known size in the movie, such as a Rubik’s Cube and a VHS tape, the builders determined Wall-E’s proportions. This meticulous process involved scaling Wall-E’s hands first and then working backwards to ensure the body and head were proportionate.

The Build: Found Parts and Fabrication

Unfortunately, Wall-E couldn’t be built from found parts. Every component had to be fabricated from scratch. Michael McMaster and his collaborator Michael Senna divided the workload: Senna focused on the head and hands, while McMaster tackled the track drive and body.

Creating Wall-E’s Head

The head posed a significant challenge due to its need for expressiveness. Senna’s initial head, made from MDF, proved too heavy for servo motors. McMaster innovated by constructing the head from foam board and skinning it with layered matte paper, making it both sturdy and lightweight. This allowed the servo motors to move the head effortlessly.

Adding Realism

Painting and weathering played vital roles in bringing Wall-E to life. Drawing on techniques from prop builders and extensive online tutorials, McMaster achieved a rusted, aged appearance that closely resembled Wall-E’s on-screen look.

Continuous Improvement

The project didn’t stop with the initial build. McMaster continued to refine and enhance Wall-E’s functionality. Notable improvements included an automotive lift for the arm, a solar charge level indicator, and a sophisticated circuit board designed by fellow R2 Builders, Doug Dobbins and Michael Wheeler. This Arduino-based board provided expandable features and opened up possibilities for future enhancements.

Tackling the Tracks

One of the toughest parts of building Wall-E was the track drive. McMaster wanted the tracks to look authentic while functioning reliably. This required creating custom parts, including rapid prototyped and molded tread pieces, and hand-pouring 68 individual rubber treads. The wheels and wheel covers were crafted on a wood lathe and cast in resin.

Bringing Wall-E to Life

Operating Wall-E is akin to puppeteering. McMaster uses a single control for the tank drive, allowing one hand to drive while the other manipulates the head and other features. Wall-E can move his head, pitch up and down, and even move his eyebrows, all while playing sounds and music.
